Can I get an opinion form you guys? the milled surface is still intact on the inner side of the bolt hole. Do you think I would be able to get away with some JB weld to build up the broken bit, and finish it off with a drill and tap? Will that give me enough torque to seal it up? I know it's a patch job but I pulled out an extra bottom end I had in a box and the flywheel is rusted in place or something. I stripped off the threads on my flywheel puller trying to get it off. This is turning into a HUGE ball ache! I've seen JB Weld do some miracles. Are you thinking of remounting the broken piece or replacing it with the JB? Which cover is it and how much torque is on the bolt? Can you post a picture? dave

Troutthunter(I luv that screename), I think I'd put a helicoil in the bolt hole and then use the JB Weld to build up the gasket flange. The JB should work fine for sealing the gasket but, I dont know if it would hold the torque on the bolt. I've also found at my local Home Depot, an aluminum/flux solder stick that can be used with a propane torch. I haven't tried it yet but, it's another option. It doesn't look that bad to me and is defintely repairable. Keep us posted on how you fair.

I think I'm going to try to clean up the black donk from the XT500 and drop it in for the time being...However when I was getting the remainder of the bolt out the rest of the bottom that looks attached there...dropped off. now just the opper threads are intact. So nothing for the helicoil to hold onto. I'll try to build up the jb weld as best I can this weekend and hope that I can get it to hold a little torque. I'm also going to consult a local guy about the welding. I still want to puke over this...it doesn't help that it's warm and sunny today and the guy in the office next to me rode in to work on his '81 Yammy 850 with a big 5hit eating grin on his face!

I'm trying to take the easy way out...for now. I can't find a way to get the damage repaired for a reasonable price in a reasonable time frame. So I took a flat sharpening stone and smoothed out the milled surfaces for a really good seal with the gasket. I used a layer of Yamabond on both sides. It seems to be working! I kicked it over and the newly built "silencer" is anything but! What a sweet sound!!! I'm waiting on some new pilot jets to fully dial in a nice idle but it's got a sexy growl none the less. I'm considering doing an mpeg of it, if I can figure out how. I think you'd all dig the music.

The pipe is an MCM brand tip. they're out of production I got it for $100 USD (I think) from Ebay. The guy still has them sometimes..you can check him out... his ebay ID is bsanut he may have more. I got mine a few years ago and I still see him listing them sometimes. It comes hollow but the end comes off and it's really easy to put in some perforated tubing and some fiberglass to bring it down to 1,000,000Db! :-)

OK guys...heres the progress. Finished the paint last night. All that's left to do is put on the taillight and put on the Tachometer. Hopefully some new shocks will be in the near future, but that's the beauty of these things they're never really done. Now, what am I gonna do with that XT in the corner of my garage...

OK I guess this thread must end now...I've just come back from the final test ride and other than a strange rattle coming from inside the headlight, all is well. The project has finished...for now! The bottom line...feels great, pulls like a train and looks the goods! Thanks to each of you for all of your support and help, I couldn't have done it with out you!
