Will a '80 xs650 front wheel work on a'78 sr500? will I need an xs650 caliper?

Just put in the sr500 wheel bearings and you will be good to go. Your sr 500 disc and caliper will work just fine.

Axle is the same size in front, so XS650 bearings work fine too. It's a straight bolt-on, so long as you use the SR disc (or a 77-later XS disc).

You guys are great! Now I need to figure out how to get spokes on the rear . I'd like to keep my disk brake.

Good one! I think I'll imitate you. Have you been riding it with the XS on front while the SR wheel is still on the back? -Is that doing bad things to the handling? Do you know, does the XS rear fit the SR rear?

The XS rear wheel (drum) has a 20mm axle (SR 17mm)...you can either sleeve the XS bearings down to 17mm or modify the SR swing arm slots to suit. Rear discs are a constant source of discussion on the SRs. There was a rear hub from a RD250 CD model, yes CD, and the rear hub from a TDR 250 Yam will go in with some mucking around. I am currently fitting a DR650 hub to the rear of one of mine but there's a way to go yet. So when that's done I'll put the info out. I am making a different swing arm as well for that one though. SR

Another subject with rear wheels is the cush drive - if you fit an XS650 wheel, it will not have the cush drive that the SR rear wheel does. Might mean harder shifting and decreased chain life.
The easy way to convert to spoke rear is to get a spoke rear wheel from an XT500 or a Euro or Japanese SR500, if you have a way to get one. This will of course be a drum rear brake, so you'll have to either swap to a drum swingarm or weld on a tab for the brake backing arm. And also find a drum brake style brake pedal pivot. But overall, this is the easiest way that gets you both spokes and a cush drive.

...another drum rear wheel/hub is the one from the Yam TX500...it too has a cush drive. The disc hubs that I previously mentioned have cush drives as well...although I can't 100% vouch for the RD one... SR
